Many foundries have intermittently experienced a major outbreak of casting rejects in which the alloy, although clearly within specification, nevertheless appears to be the primary cause of the problem. Minor changes in metal composition or metal quality can be sufficient to facilitate the formation of casting defects, within normally castable products, even when normal process conditions prevail. In the Al-Si based foundry alloys, the formation of porosity and shrinkage defects is sensitive to both metal composition and metal quality. However, the casting design and the actual processing conditions used can alter the sensitivity of the response to variations occurring within the metal. A number of metal-dependent factors of particular relevance to the castability of aluminium foundry alloys are discussed in this review. These include hydrogen level, oxidation tendency, the presence of inclusions, total volumetric shrinkage, alloy freezing range, dendritic growth conditions (dendrite arm spacing, coherenc...

Dimensionless diagrams for the temperature distribution in direct-chill continuous casting
Pub Date : 1995-11-01 DOI: 10.1080/09534962.1995.11819203

This paper deals with the temperature distribution in direct-chill (DC) continuous casting and describes how results from a few computer simulations can form the basis for the construction of more generally applicable process diagrams based on dimensionless groups. Such diagrams were constructed for the temperature distribution in the steady-state period of the casting process for different types of aluminium alloys. The accuracy of these diagrams was checked extensively against literature data and revealed good correlations. Since the constructed diagrams are valid for a range of different casting conditions, they can be applied for sensitivity analysis, i.e. to obtain a general overview of the process and the relative importance of the different parameters.

A new theory for aluminium-induced gas defects in iron castings

A critical review of the various theories which have been proposed to explain the occurrence of aluminium-induced sub-surface gas defects (“pinholes”) in iron castings is presented. These theories do not adequately explain the occurrence of the defect, and also do not seem to point to effective solutions to the pinholing problem. A new mechanism for pinhole formation is presented here which involves the reaction of aluminium nitride with iron oxide to produce nitrogen, alumina, and iron. It is suggested that the nitrogen gas bubble produced by this reaction remains trapped beneath the surface of the casting and constitutes the pinhole defect. This new mechanism appears to be consistent with most of the experimental observations on pinholing.
